My thoughts exactly Jim, it would solve the problems with the tanks. I am half tempted to get a de-gas tank made at the same time.

I will ask James tomorrow about local guys who can make them........so IF anybody would like to join in on an order, please let me know. and I will find out about costs for multiple units.

Good idea on the degassing tank as we know they're like rocking horse poo now and NFP...

Remember what Mike said that the angles are critical ;)

Well I decided to pressure test the header tank. Set it up and pumped it to 5.PSI with 80% filled with water.

I used talc powder so as to see any seeping (the white stuff) .....turns out it really was not needed :).....leaking at about 6 points along the join.

So I cut it open to see what was inside.....well that is very complicated.

The brown plastic insert slides unto some groves. On the edge (lower right in the pic) is a cut out that allows water to flow into the top compartments as it also can via the hole in the center.

What is the original joining method ? Plastic weld ?

Can it be glued instead as a repair with the right kind of glue ?

HOT melt by induction and pressure to join by the look of it. No mastic present.

My thoughts on it is that the constant cooling/heating cracks the join which is a brittle area due to the heating/melting of the plastic.
When melted and "force flowed" by the pressure used to join the two parts together, the structure of a carbon filled plastic will change vrs the rest of the unit which is pressure cast/formed.
This will make a stressed area as it cools.

I would say it was a poor design/manufacturing/material choice for this type of unit. I would think they choose the carbon filled plastics due to heat at the firewall generated by the exhaust below rather than use the clear types seen on other engines which would go brittle. Modern joining mastics and metal clips may be a solution to the problem, I will be looking at that as well...metal clips (x10 ish) being better than bolts at applying an even pressure to the flange.
