I've done a repair. I turned up a brass sleeve that would fit tightly into the spigot and the hole remaining in the rad. I opened the spigot and rad holes out to 5.5mm; there was about 2mm of hole depth in the rad before it opened out into the end tank. I bored the sleeve to 4.5mm so that water flow would not be adversely affected...
Once that was done, the sleeve was coated in Plastic Padding SuperSteel and gently pressed home. A coat of SuperSteel was applied around the spigot and the rad base to hopefully give a little more support.
Here's what the finished job looks like:

I just have to patiently wait a couple of hours now for the epoxy to set hard...

Reassembled and ran her up to temperature until the fans cut in and so far, touch wood...
Adam, I'd say you had a very, very rich mixture there. Weak sparks might cause high HCs but for consumption like that you must be pouring it into the cylinders neat!!!
has it got a 'flapper' AFM on it? (i.e. Bosch LE Jetronic)
Basically, go to your local rego place and see what the emissions look like, that'll give a few good clues...
I assume they check emissions during the rego as they do here during MOT...
Yours should be no more than 3.5% CO at idle and considerably less as it revs a bit...
Get them to check HCs too as this'll prove your weak spark theory...
Oh, and check timing too.. If it's retarded it'll drink like a fish...
Has it got a vacuum advance capsule on the dizzy? Check it's not ruptured if it has and also check the pipe to it is good..
Then have a good butchers around for manifold air leaks...

No emissions checks here.
It's got the later style of computer - not like a 205 or early 405 - where it uses MAP in conjunction with IAT. Distributor is the simple type, no advance just a rotor and cap.
TBH I haven't even plugged in the Lexia yet - could try it tomorrow but I have issues at times with the 30-pin plug.
Waiting to get the Alfa back before demolishing another car in the name of repair.

Read your plugs! Bet they're a bit swarthty if not downright black...
Sounds like a sensor is acting up, either MAP or the coolant temperature sensor..
Does it smell?
