hi all,
i am searching for an additional intercooler for my ZX TD, ive bin given a intercooler from a 5 GT although it is very small, i was wondering if this would be of any use or would it simply restrict the airflow due to its small size?
im aiming to achieve something in the region of 115bhp from it after modifications!im being optimistic!
any advice will be gratefully recieved!

The R5 intercoolers blow apart (literally) at around 11/12psi...less than a TD runs at normally!
Biggest intercooler seen to date was a Saab 900(0)? unit...bloody huge!
I'd say get a tape measure out, see what size you can get away with (largest surface area), then start wandering around scrap yards, as i have done in the past. Saw a front mounted one off a Rover 218SLD Turbo with looks good; also Cavalier TD ones mentioned here.
By choice, look for one with all metal construction; much stronger (unlike the fragile R5 unit)

just take the one off the top of the engine and put it in front of the rad if it'll fit!
these are a very good intercooler as standard and because they were originally mounted on top of engine they had to be better at heat disapation than other cheaper front mounted intercoolers
most standard front mounted intercoolers are only just up to the job on 1bar boost
you'll only increase lag if you put 2 intercoolers in line
which isn't a good move on a diesel
my advice would be to mount the std cooler in front of rad
then direct as much air as you can get at it using aluminum sheet
to seal it so all the air at the front of the car has to go through the cooler+rad
i have tested numerous 205/309+405's like this and it works very well even upto 20psi boost and thats well outside optimum effeciency of turbo
with no real noticable increase in inlet charge temp maybe 30-40 deg c
