Hi,
Thought i would provide an update on this project. I dropped it for a while after ordering a system that could attach to the diagnostic port and hopefully provide some further information on the car and why it kept on failing the emissions test. After loading the correct Windows OS and following the manufacturers instructions i could not get it to connect to the car. Hence i took a break for a few months, put the cover over the car and forgot about it.
My son came back from his travels and so both my sons had a go at the diagnostic tool i had bought and finally got it to connect to the car. It showed a load of faults including a temp error. It didn't really help that much but it did focus me on the fan issue i was still having. I decided to cure that first. The fan came on even without the engine started. I went through everything, sensors relays etc. At last i found an issue with the relay. There are 3 relays at the centre of the double fan housing. 2 green and a central black one. I tested the black relay and did a bunch of tests unpluggging the relays and using the multimeter. It was evident the black fuse was welded in the ON position. I also checked the Bitron fan ECU. Yes the fan is controlled by a separate ECU. I hadn't realised that. I checked with the multimeter and there was a 12V supply that was permanently ON. Hence, no wonder the fan was on constantly. I changed both the relay and the bitron ECU and bingo the fan did not come on. I did also swap out the old radiator as there was a leak. I assumed that if the fan had been constantly on, the engine fuel mixture would be off and hence the emissions would be impacted. I took the car to the garage to get the emissions tested and what do you know, it passed with flying colours. Not only that he carried on and did the MOT and it passed that as well. Hope this info helps others. It finally ended well and thanks to all those who contributed in this thread. I couldn't have done it without you.
My son now has the car and i am on to my next project, a Golf Mk2 GTI 8v. My wife has kept it for years and wants it restored!
