Calling Matt....
Yesterday when i was sorting the exhaust split , i had a look at the route of the cerpentine belt and noticed the idler looks like it may rub the belt once the ac compressor is removed next time I'm under the car i will get a photo and pop it on here to show what i mean.

I'll try for a picture of the belt routing - likely the weekend before I will get chance - but I didn't modify anything else from memory. Am sure I've a picture of shorter belt in place with engine still on the stand, but couldn't lay my hands on it now. Will keep digging.
Been busy and not on here for a bit, have missed the exhaust story, better catch up!
