It's unlikely to be the EGR. Had the old filter broken up, or were you running it for a while with no filter? Might just be a build up of soot in the exhaust that has been blown out on test. Take it out and give it a good hard thrashing - redline it up hill a few times - and it will probably be OK. Unless the filter you bought was too cheap and isn't doing its job.....

... and shipped from China basically (Hong Kong) and no returns - avoid like the plague.

Also the intake manifolds are another suspect. I know Elis cleaned his out as they were really clogged up.

Have a look at his thread here with pics and videos on this engine:

Posted the wrong link - they are from the UK with 2 year warranty

Will replace filters first as Richard recommended and see what happens.

Which filter? I replace air/oil/diesel filters every year.

I saw emissions and diesel filter and read particulate filter... If you have soot in the exhaust pipe, then there's a good chance the DPF has cracked or something and is letting soot through.

Haven't replaced the DPF but is still in good health according to Diagbox. Should there be no soot at all in the exhaust pipe?!?

With a correctly functioning DPF there shouldn't be any black soot, as the soot gets burned off during a regeneration cycle. Did you go for a decent drive (non stop start traffic) before the MOT? A regeneration cycle may have been previously interrupted if the engine was switched off. I'd generally always make sure you get the engine to temperature and go for a spirited drive to make sure it's had a chance to regenerate before an MOT as the tests are more strict now on allowed limits. Diagbox will always tell you the miles since the last regen and the average between these.

Yep, a few i had a mk1 C5 (8v HDi) I bought it with a know head gasket fault (cooling system pressurising). When I stripped the head off it & got the inlet manifold off it was that clogged up the opening in the pic below was about the diameter of a 20p piece, the actual ports at the head end were about half there original diameter too. This is what we have EGR to thank for  . It was a nightmare to clean. I scraped the worst of with a screwdriver then left it soaking in petrol overnight, next day used a steam cleaner on it & had to wear disposable overalls it was that messy.

Elis's pictures in the link showed the same thing - thick with gunk.

Got the EGR out (was a pain to remove that allen screw - not putting it back for sure).

Didn't look very bad but don't believe it can be cleaned 100% as internals are not accessible. Gave it a quick clean out of curiosity before binning it as ordered a new one. Are the rough edges at the periphery of the valve normal?

How do you clean the part before the EGR? Can you run the engine briefly without the EGR in place so any loose bits don't end in the EGR and engine?
