You were lucky the crank bolt cracked off so easily ;) Sometimes they can be real &*%&*%s to do...
Thank you Jim, praise indeed! I'll be putting what you taught me about spheres into practise next year, they all need changing. And you height corrector overhaul guide, which I meant to have done by now, but things like this keep pushing the job back!

The car's on it's 2nd cambelt according to the service history (1st at 50oddk is written on the ecu lid with a soldering iron, the 105k change written on the top of the bulkhead with a black marker. I'll re-assembly it with locktite though, it was VERY easy to undo. I remember the meriva's crank bolt, damn near sheared the stupid shallow torx head off trying to undo that!

Nice work. I remember the scraped knuckles from those 1.9tdi jobs. On a C5 hdi 8v everything is easier with lots more room.

To be honest I've never measured them. or read the manual, I had some stainless steel rod sitting around and made the tools up myself. I'm an inches and feet man. :-D

When I did mine last week the first time removing the pins, they were tight, had to prize cam pulley one out, couple of turns of the engine with the crank pulley and showed up out by a tooth,
Reset it all checking that the pins were loose in the holes this time and came good, i did mark the flywheel with a red touch up pen to make it easier to find/see when turni g the engine over by hand from the wheel arch!
You can use a thin bar down between the gap in the cam pulley and engine mount to put pressure on the tensioner to get that final bit of tension on, using the mount side as leverage, should help to get it to loose pins stage,
Mine cost me evert little bit of patience and scraped knuckles even with gloves on and many new non swear words (children in and out and car under lounge window!) to do, but like yours, my old belt was toast! It actually split when pulling it from the pulleys!

Don't forget to recheck the timing after pulling the pins by rotating the engine at least two full revolutions of the cam...

Only then can you attempt a start-up...

And it's all going wrong!

The belts on correctly (cam to fuel to crank). Everything's timed up. I put the crankshaft pulley on to rotate the engine by, remove all the pins, but I get half a rotation and hit a metallic stop. Pushing against that just makes the engine move on the jack.

What have I done wrong? Am I 180 degrees out somewhere? The cam and fuel pump pins go in, unless there's 2 flywheel locking pins and ive chosen the wrong one, but how can I rotate everything when it won't rotate?

Something is well out... That's why it's so, so important to check, check and check again before starting....

Have you pulled out the crank locking pin behind the starter?

Only way is to carefully rotate everything independently in very small steps until ALL timing pins line up and try again... Stop immediately you feel resistance.

It is so vital to use the crank timing pin even though it's hard work... Also, make sure the pump is timed on both timing holes...

Not done this engine, but on completely different engines, similar experience - you follow everything to the letter, finish up, try rotating it and it just isn't right, but you can't work out how on earth that can be...
Frustrating going back to the start all the time, but it's the only way to be sure and... when it does then go right, you just 'know' it's right (even though you don't know how you got there that time around :lol: )

Yep, it sure is frustrating, I've been backtracking to check.

Cambelt back off. Fuel pump pinned cos that won't move.

I took the cam cover off, and rotated the camshaft. That all rotates fine. I've locked that now. All the bits underneath go up and down fine (I don't know what their called.)

Spinning the crankshaft is where the issues are, it stops dead every 180 degrees (then spins backwards fine). The flywheel pin is out, I've got the starter off so can see everything.

Its very broken somewhere isn't it. Anyone near thame fancy coming and having a look lol?

You sure this isn't just the engine coming on compression??? (180^ rotation on the crank is one movement between each piston coming up on the compression stroke)

Have you taken out the glow plugs? Sounds like maybe the compression of the engine is stopping you from turning it. Worth unplugging the stop solenoid from the diesel pump as well whilst hand turning.
