Thanks Richard, looks like the Dayco 1558 which I got is the right one for this spec car. That tellies with GSF as they do a dayco 1558 from construction year 04/2002 and a 1565 belt to construction year 04/2002. I'm not sure why it's so close and chattering against the engine mount bracket with the correct size belt & new tensioner fitted but I'm now wondering if it's had a wrong size (too small diameter) idler pulley fitted at some time and thrown the dimensions out? Perhaps that's why it previously had a 1547mm belt fitted to bodge it up and stop it catching the engine mount bracket. I'll have to investigate further.

On the plus side, after a weekend rest I today started it up and the engine light no longer stays lit & goes out as normal.

Well I think I've got to the cause of the rattle and it's not what I first thought was the tensioner hitting the engine bracket (although it did look like it from visual inspection). With the side engine mount bracket removed completely out of the way, it's still rattling when you blip the throttle. However, when it's started with the drive belt removed there is no rattle at all. The other pulleys appear good with no play in the bearings however the power steering pulley does have a few mm in & out movement. No side-to-side play but there is a slight in & out play and a clunky noise when you pull & push the pulley with the belt removed. The rattle does appear to be coming from the top of the engine area so I'm guessing it's related to the P/S. As it's now got the correct size belt fitted I'm wondering if the smaller belt was deliberately fitted to add more tension and mask the rattle.
