Moulding will push the price up a bit I think, I will also have to find a very good heat resistant type and test for some time.......high carbon plastics are normally only made under pressure injection.........that or a blow down (cutting out is £xx.xx as well (or time/more skill)

A couple of comments on the glass cutting idea:
The headlight glass is not tempered, it is just moulded glass.
It should be possible (with skill and care) to drill (the corners) and cut with diamond drill and diamond saw. I put a glass splash-back in a kitchen once using 300 x 600 x 6 glass tiles, and due to bad planning had to cut rectangular holes in about half the tiles for power outlets and switches.

I've cut small glass tiles with a cheapo water cooled/lubricated tile cutter before now. There was very small chipping on the cut edges, but nothing to worry about.

I bet it takes ages however, and maybe not suitable as a solution for a "Kit" for others to use.

I have to keep reminding myself that I am a modeller so have years playing with stuff/materials/tools not really designed for the purpose I am using them for :)

They were only small tiles, but it was no worse than cutting a ceramic tile. I've no specialist skills when it comes to tile cutting, I thought "It'll either cut these glass tiles, or it won't" - and it did ! :)

Very much worth a go to see how easy it is......some tile cutters and £20, so quite cheap. A lot depends on how easy it is to screw it up really, if you can screw up easy then it will not be suitable.

(not a DIY god in anyway......I regard myself as " can do stuff sometimes" level :) )

Having seen the moulded one today, albeit before it was painted, I have to say that's my favourite to date... It really is looking very good and professional :D

The prospect of having decent Xantia lights for once is a very happy one ;)

I have a final design now and the faceplates match well. I am now making these smooth ready to make moulds with them so I can produce copies.
