the solenoid is definitely opening. Tested with direct 12v feeds and a solenoid with the pin removed, i am certain the solenoid is not the issue

Did u do the change or the garage,may need the timing checking carefully.

i did it myself. i secured the everything with m8 bolts as described in the haynes manual before removal. poor timing would stop fuel flowing through the pump?

Presumably you have tried slackening off the injector pipes, is there nothing at all coming from the pipes or are you having the same results on the bench?

yes nothing coming to injector pipes from the pump.

i will get a bench test done either today or monday latest.

would a poor connection / setting on the idle speed cable stop the fuel pumping through? when i went to check the car today at the garage today, they have been 'testing' with the idle speed cable disconnected. wouldnt this put the switch in the stop position if not attached? or should the fuel flow regardless?

It will make no difference whatsoever. In fact many cars equipped with this pump are running around with fast idle inoperative for one reason or another. No cable attached will cause fast-idle to be in force. Attaching and pulling on the cable slows the idle...

The only lever that will cause fuel flow to cease is the emergency stop lever on the front of the pump. That one's heavily spring-loaded...

I was driving to my parents this evening when Cassy lurched as though stalled and the glow plug light came on before revving again.
This happened a couple of times so I pulled over and couldn't get her started.
All the ignition lights came on apart from the glow plug light.
After phoning Jim I tested a fee things and found the rectangular double relay in the ecu box which controls glow plugs and 12V to the immobiliser for the stop solenoid wasn't clicking but rather making a rusty hinge sound.
I removed the immobiliser, wired up a direct feed to the solenoid and using a jump lead with a missing clamp on one end applied 12V to the glowplugs.
Cassy started and drove fine the rest of the way.
During the drive I had no tacho until the glow plug light flashed.

Might be worth testing the double relay.
I'd like to confirm the solenoid was tested with 12V as they'd have to dearmour it to remove the immobiliser unit to get to the solenoid.

If the tacho is still stuck far over to the right, you can usually get this to reset by switching on the ignition to the glow plug light position, then turning the key completely the other way...then repeat this procedure until the needle gradually drops back to zero. Both my tacho and speedo do this from time to time.

still having issues but hoping for a little help;

when testing the fuel pump on the bench, when i rotate the shaft should the rotation be smooth? the turns are very jerky and there is about 6-8 clicks/positions for a full revolution..

is it normal?

solenoid is opening 100%, i de-armoured it myself ;(
