Working so far.......

In an effort to get rid of the difficulty of controlling brake pressure "fluctuation" the replacement HP-pump has now been fitted....interestingly LHM pi@@ed out of the shaft in the old HP-pump as soon as the aux-belt was removed....it had not been leaking before.


New handbrake cables fitted......front Brakes refitted, new pads

Strut top/strut refitted after extensive clean up -RHS..........

The car had been run for some time with the Strut "concertina" boots dislodged on BOTH sides at the TOP. This resulted in a build up of road dirt/fine grit etc in the bottom of the concertina, like a cup.......this collection of crud filled the bellows until they were almost 1/2 full !!!
This is the result on the right side, the left side was the same.

Note the "waist'ing" on the Strut walls !....Eeek.....what you see is NOT an effect of the camera, it really does look that much narrower in the rusty area
Now, I would not normally refit these but on a slow old shed like this TD I think the strut walls will hold the pressure ...well I hope so anyway :)

This has now been treated and I will paint it tomorrow and refit the now cleaned out boot.

Excellent progress Alasdair :D That's amazing how the pump was LHM-tight until the aux. belt tension was released! Mind you, I've known water pumps fail the same way when cambelts are replaced...

Worst thing that will happen if the struts fail is a big leak and that old well-known sinking feeling ;)

Cheers.....I have to say I am enjoying working on this one, the plus point is I do not have to be super neat/tidy/OEM etc because the car is a total shed to look at (but very solid)

Wire brushed, rust converter, zinc primer, lacquer based paint.... You can now clearly see the ring of corrosion the strut caused by the build up of damp road muck.

Note: The White wrapping on the brake cable covers a spit in the outer protective cover. This is common due to rubbing on the guide and when "people" bend the cable when changing brake pads....because they do not disconnect the cable when lifting the caliper.
I have used 1mm thick PTFE sheet (which I have a quantity of for a modelling tool I used to manufacture in the past) rolled around over a strong sealing tape and cable ties...this will both protect the broken cable from water ingress and act a a great slider in the guide. It only moves a cm or two.

I will replace the lower concertina boot securing ring (missing) with a ring of 10-12 cable ties put together - using the heads of the cable ties to replicate the nylon ring that is normally there.

This is what came out of the boot .......there really was all sorts of crap in there !

More work today...

Having had the steering rack off/rebuilt etc, plus the HP pump & struts etc Jim recommended that I fill the pipes to the HP Pump prior to starting the car to prime it.
I detached the main hose at the LHM tank, inserted a well fitting funnel and filled it......well, nothing happened !..... so I turned the engine over......it sucked it all down quickly. Two more funnel fills and I guessed the HP Pump would be primed. I reattached the pipe, filled the LHM tank and went for a full on start.

Two glow plug sessions and it started on the first turn !

I checked the LHM tank....LOADS of micro bubbles, I let those settle for a min or two as I checked under the car/wheel arches/struts etc for any leaks =zero
Turning the steering wheel to bleed the pinion valve/ram, it get better after 3x full turns.
I selected Low, more bubbles, high, more bubbles ....so I repeated that 4 times, the bubbles settled.
More checks showed zero leaks.
Wheels on, off the axle stands (suspension on high) and the car stayed high.
5x more High/Low settings and all bubbles settled.
5x more steering turns...all good.

Checked for leaks = Zero.

Pump "Tick rate" is now 48 seconds
The car drops very quickly and rises nearly as fast.

Yep, it has been a lot of work......but necessary really/did not want to bodge it.

Brakes to bleed and Hand Brake to adjust/cable still to fit... tried to wiggle the short one out today but no luck....my "wiggle skills" are lacking :)

Yes Jim, I am delighted all the work so far seems to have been (touch wood) both successful and leak free,,,,,,,,,I add, with much help from YOU !

Bonus report....all leak free this morning under the car and the bleed nipples on all the calipers ALL have been loosened without any problems.

Brake bleeding and re-seating all the arch guards etc today, with luck a test drive to see if the change of pump has eliminated the difficulty in "feathering" the brake pressure.

Brake bleeding was all OK....LHM in the rears was very black.
I drained through about 1 ltr, 3/4 of which was from the rears till the LHM turned green in the clear pipe.

I am NOT selling it now, the guy selling the estate was asking a bit to much (a LOT to much IMHO) but it is his car so it is up to him, so with the blue Activa gone on Tuesday to its new home abroad I will settle this one in to be my main winter car with the AX as the back-up if anything (which it will) goes wrong.
When there is snow I tend to use the AX as it goes anywhere like a little terrier running about on top of it :)

Sinker has driven out of the garage....brakes very good (but NEEDS a road speed test) at slow speed.
Pump tick rate 48 seconds
Sill looks like a SHED, not done anything to its paint yet.
Picked up two "new" tyres for it yesterday, Winter ones, so that it life sorted then, my winter wonder :)
