Firmware can't be downgraded Simon.
But what is the firmware version being reported by the system?
1) Switch the power on
2) Hold down the MENU button until you get the extended menu
3) Select DEVICE DESCRIPTION
4) The software version will then appear
This is in German, but this is the screen that will tell you - in this case 6.6.
Depending on the outcome I may know of a trick.

It definitely is 8.31.1.R1 - and , after finding the firmware update cd (online), and redoing it - it now seems to be working properly.

So you probably have the earlier version of the RT4 unit then, so that has a different firmware and it looks like you have the correct one - time to breathe again.

A couple of things to consider:
1) Some sellers are copying and selling cloned CDs of firmware and it is known that this can cause some installation issues when a CD is copied. It is always bet to order the original firwmare CD from the dealer - it is not expensive - a few £s. So it may be the CD is corrupt, or has not installed correctly.
2) It could be that the Hard Disk is beginning to fail. When you get a bad sector on the HDD, they are marked as bad and retired. Subsequent disk reads and writes to that sector are then redirected to a reserved section of the drive. These are referred to as 'Reallocated Sectors'. The HDD only has a finite amount of reserved space it can use for this purpose. As the reallocated sector count increases (which you can see using a SMART analysis tool) the SMART status will show increasing alerts about the health of the disk. It can usually mean either physical damage to the Disk, like the platter has damaged an area of the surface of the disk, or a spec of dust has got in - but even though these are automotive grade disks, they don't last forever. You may find this to be the case if the problem is happening at the same point.
3) If all else fails and considering the lack of availability and huge expense of finding an automotive IDE PATA HDD, there are those that have replaced the HDD with a CF card and adaptor. CF cards are relatively cheap. It is essential that you do not use a SATA SSD drive or a CF card that is UDMA 7 or above as these are too fast for the system and they will not work. These faster drives / cards use functions not supported by the IDE command set and it will soon ground to a halt.
In either case, get an original CD from a dealer (when they are open). I believe the CD is part: 9679242580 for the RT4 8.31. Using this you can a) at least try and reinstall from an original. or b) use the original CD to recreate the partitions and boot off the CD if you replace the HDD with a CF card and adaptor.

Thank you Marc - ive got the pin outs for the back (quadlock) from another forum - its a PDF guide of the `how to` change an RD4 to an RT3 and teh extras that are needed - including the plug in microphone in the light! Will check my wiring is ok, but am at a loss
